Different failure modes of the polymer blanks were discussed including buckling, bursting and wrinkling behavior during the free bulge forming process. Every failure mode has its own mechanism. Loading procedures of PBF are the most important one among the factors that will affect failure behavior of the polymer blanks. Measures to prevent the blank breakage were also investigated. A process window for PBF was constructed by theoretically analyzing the tube buckling and bursting behavior. This provides the foundation of designing the reasonable technical parameters and avoiding the blank failure in PBF process.
